Increasing usage of high strength steels in automobile industries leads to some severe problems in manufacturing processes. So called edge crack sensitivity of sheet metals resulting from reduced formability of shear cut edges belongs to such kind of manufacturing problems. The aim of this study is to understand the relationship between shear cutting process and edge crack sensitivity in order to identify cutting parameters for enhanced residual formability. Therefore, an experimental design considering most crucial shear cutting parameters and material parameters was created. The considered parameters are: cutting clearance, lubrication, wear condition of the tool, the sheet thickness and rolling process conditions of the sheet (hot or cold rolled sheet). To compare the edge crack sensitivity a special test procedure (Diabolo test) has been conducted in this study. In this test setup, the cut edge is loaded under plane strain condition. The forming limit of the cut edge with this test procedure can be derived from measures gathered by an optical forming measurement system observing course of such test. Application of a factorial experiment design reduces the amount of test runs to a low number. In addition, this proceeding provides the possibility to evaluate the effect of each parameter on the edge crack sensitivity as well as the effects of interactions between these parameters. With these results, significant factors of influence on the edge crack sensitivity of DP600 were identified and validated.
